A playing card box depends heavily on one measurement, and it is not simply the length or width of the cards. The most important measurement is the depth of the complete deck because even a small difference can affect how the box performs. If the box is too deep, the cards can move around inside. If it is too tight, the tuck flap may not close properly.

Why Does Card Stock Thickness Decide the Box?

A tuck box has three internal dimensions and only two of them are easy to find. Width and height come from the card format and both are published numbers you can look up. Depth comes from the card count multiplied by the caliper of one card, and caliper is the one number that almost nobody in the trade publishes.

Card printers quote stock in grams per square meter and they rarely quote it in millimeters at all. Two stocks at the same 300 gsm can measure differently because the core inside them is different. So gsm on its own never gives you a depth you can cut a die against.

The core is a hidden layer laminated between the two printed faces and its whole job is opacity. Black core is the standard anywhere that show through would matter during play. Blue core is where most game decks sit because it balances opacity against cost.

How Deep Is Your Deck?

Published caliper for cored playing card stock runs roughly 0.31 to 0.40 mm depending on the core and the finish. That spread sounds small until you multiply it by the number of cards in a real deck.

Read the right hand column rather than either of the two beside it. At 54 cards the two stocks differ by nearly 5 mm, which is the difference between a box that closes and one that bulges. At 200 cards they differ by 18 mm and that is simply not the same box at all.

So we do not calculate your depth from a formula and neither should your printer. Send us five loose cards off the actual press run and we measure the stack. Then we add roughly 1 mm of clearance so the deck slides out rather than jams.

Count every single card that ends up inside the finished box before you send us a number. A deck sold as 52 cards usually ships as 52 plus two jokers plus a rules or advertising card, which makes 55. Three extra cards add about a millimeter and a millimeter is exactly what a tuck flap does not have spare.

What Card Format Are You Printing?

Format is what sets both the internal width and the internal height of the box. These four formats between them cover almost everything we cut in this category.

Poker is 2.5 by 3.5 inches and bridge is 2.25 by 3.5 inches, so the two share a height and differ only across the face. Allow about 1 mm of clearance on the width and the same again on the height.

Rounded corners and coatings and press tolerances all move the finished card slightly. The figures in that table are where we start a dieline rather than where we finish it.

Straight tuck and reverse tuck cost differently for one purely structural reason on the press. A reverse tuck nests more tightly when the dielines are stepped across the press sheet so you get more boxes from one sheet. On a short run the saving is small and on a long run it is worth asking about.

The thumb notch earns its place on any deck that actually gets used regularly. Without one the customer tips the box and shakes it until the flap wears out at the crease. The notch is a cut in the die rather than an added part so it costs nothing extra once the die exists.

Does Your Deck Count as a Children’s Product?

This is the question that catches game publishers and it has nothing to do with packaging design.

A product designed or primarily intended for children under 12 is a children’s product under United States law. A card game aimed at that age group counts as one of them, while a standard poker deck sold to adults does not.

If your deck is a children’s product then the tracking label requirement applies. It comes from section 14(a)(5) of the Consumer Product Safety Act and was added by the Consumer Product Safety Improvement Act of 2008. The label itself has to carry four separate pieces of information about the run.

  • The name of the manufacturer or private labeler so the responsible party can be identified
  • The location and date of production rather than a general year
  • Batch or run number or another detail that pins down the specific production
  • Anything else needed to determine the source of that particular unit

The label generally has to appear on the product and on the packaging both. Where marking the product is impractical, the packaging still has to carry it. On a card game the tuck box is usually the only surface that can, which makes this a panel space decision rather than a compliance afterthought.

None of that is legal advice and your own compliance adviser should confirm your position. What all of it means for the box is simple enough to plan around. Design that space in before the die is cut rather than finding room for it afterward.

Which Board and Finish Suits a Tuck Box?

A playing card box runs on folding carton board rather than corrugated, because a deck needs a smooth print surface and a score line that folds crisply. Our custom folding cartons page covers the same board running across a range of other products.

Note that 300 gsm board and 300 gsm card stock are not the same thickness. Card stock is calendered harder and runs thinner at the same weight, which is why the two numbers on this page do not match. Ask any supplier for the caliper rather than the gsm whenever the fit is what matters.

Board weight matters a great deal more as the deck gets deeper. A 350 gsm tuck box holding 55 cards keeps its shape indefinitely. The same board holding 200 cards bows at the long panel because that panel is unsupported across its length.

What Prints Well on a Playing Card Box?

Offset litho is the volume route and it is where both color consistency and unit cost come from. Digital printing skips the plates entirely which makes short runs and prototypes workable. It also handles artwork that changes from one box to the next.

  • Gloss or matte lamination sets the surface feel and protects the print from handling
  • Spot UV lifts a logo or a back pattern against the surrounding finish
  • Foil stamping in gold, silver, copper or holographic reads as premium on a dark ground
  • Embossing or debossing gives a raised or recessed logo that survives a shelf
  • Cellophane wrap with a tear strip keeps the deck sealed for retail sale

Pick one or two of those finishes rather than all five of them. A tuck box is a small surface and finishes compete with each other on it.

Keep artwork clear of the tuck flaps and the glue seam. Those areas fold or overlap or disappear when the box is assembled. A logo placed across a seam ends up cut in half. Send vector PDF or AI on our dieline with 3 mm bleed, fonts outlined and Pantone numbers named.

Five actual cards beat a printed spec sheet every single time. A printer quoting you 310 gsm has not told you the caliper and the caliper is what sets the box.

How do you work out the depth of a custom playing card box?

Depth is the card count multiplied by the caliper of one card, plus about a millimeter of clearance. The trap is that caliper is the number your card printer probably has not given you.

Card stock is quoted in grams per square meter rather than in millimeters. Published caliper for cored playing card stock runs roughly 0.31 to 0.40 mm depending on the core type and the finish. Two decks at the same 300 gsm can therefore measure differently.

That spread then compounds with every card in the deck. Fifty four cards land somewhere between about 16.7 mm and 21.6 mm, which is a spread of nearly 5 mm. Two hundred cards land between about 62 mm and 80 mm, and an 18 mm gap is not a tolerance but a different box.

This is why we ask for five loose cards from the actual press run rather than a specification. We measure the real stack, multiply it out and cut the die against a number instead of an estimate.

How many cards are in the deck you should tell us about?

Every card that ends up inside the finished box, which is usually more than the number on the front of it. A deck sold as 52 playing cards normally ships as 52 plus two jokers plus a rules or advertising card, so the real count is 55.

Three extra cards add about a millimeter to the stack at typical caliper, and a millimeter is roughly the entire clearance a tuck box has. Those three cards decide whether the flap closes flat or sits proud.

Promotional inserts cause exactly the same problem later in the process. A card added for a retailer or a crowdfunding stretch goal arrives after the dieline is approved and changes the depth the die was cut for.

Give us the final count including everything, and tell us if any of it is still undecided. We would rather build in the allowance now than cut a second die later.

What card sizes do you make playing card boxes for?

Poker at 63.5 by 88.9 mm is the standard format and it covers most decks along with magic and casino games. That works out at 2.5 by 3.5 inches in the original units.

Bridge at 57 by 88.9 mm is narrower across the face at the same height so it deals more comfortably to a larger hand. Tarot runs 70 by 120 mm and mini runs 44 by 63 mm for promotional and novelty decks.

Allow around 1 mm of clearance on the width and the height. A poker deck therefore sits in an internal box of roughly 64.5 by 90 mm rather than one cut to the exact card size.

We also cut plenty of non standard formats to order. Send us the cards themselves rather than the intended size. Rounded corners and coatings and press tolerances all move the finished card a little away from its nominal published dimensions.

What is the difference between a straight tuck and a reverse tuck box?

On a straight tuck both flaps fold in the same direction and on a reverse tuck they fold in opposite directions. The difference shows up in two places that matter to you.

A straight tuck gives you a cleaner front panel because the seam and the flap arrangement keep the show face uninterrupted. That is the reason most retail decks are run as a straight tuck.

A reverse tuck costs noticeably less on a long run. The shape nests more tightly when the dielines are stepped across the press sheet, so more boxes come off the same sheet of board. On a hundred box run the saving is small and on a ten thousand box run it is worth asking about.

Either style can take a thumb notch, which is a half moon cut in the panel that lets the deck be pushed out rather than shaken out. It is part of the die rather than an added component, so it adds nothing to the unit price once the die exists.

Does a card game for children need anything special on the box?

Possibly, and it is a legal question rather than a design one. A product designed or primarily intended for children under 12 is a children's product under United States law, and a card game aimed at that age qualifies. A standard poker deck does not.

Children's products carry a tracking label requirement under section 14(a)(5) of the Consumer Product Safety Act. It was added by the Consumer Product Safety Improvement Act of 2008. The label has to identify the manufacturer or private labeler and give the location and date of production. It also has to carry batch or run information plus anything else needed to identify that specific unit.

What board weight should a playing card box be?

350 GSM coated folding carton is the working weight for most tuck boxes and it is where the volume sits. That gives you roughly 0.35 to 0.46 mm of caliper which holds a crisp score and keeps its shape on a shelf.

Drop down to 300 GSM only for mini decks and genuinely light card counts. Move up to 400 GSM for tarot and for any deck deeper than about 60 mm. A deep box has a long unsupported panel with a heavy deck inside it pushing outward.

Board weight matters a great deal more as the depth grows. A 350 GSM box holding 55 cards will stay square on a shelf indefinitely. The same board holding 200 cards bows along the long panel and the bow is what customers notice first.

There is one confusion in this area worth watching out for. Card stock at 300 gsm and carton board at 300 gsm are not the same thickness at all. Card stock is calendered harder and runs thinner at the same weight. Ask any supplier for caliper rather than gsm when the fit is what matters.

Can you print custom playing card boxes in small quantities?

Yes, and the minimum is 100 boxes per size. It is counted per size because every size needs its own cutting die. A poker box and a tarot box count as two separate minimums rather than 200 units of one thing.

Digital printing is the thing that makes a short run work at all. It skips the printing plates entirely so a hundred box run does not carry plate cost across only a hundred units. It also handles artwork that changes from one box to the next.

Offset litho takes over once the quantity starts to rise. Offset gives you tighter color consistency across a run and a lower unit cost once the volume justifies the plates. Price breaks come in at 500 units and again at 1,000 units on the same artwork.

There is no setup or tooling charge on either printing route. The die and the printing plates sit inside your unit price on the first order and on every reorder after it. A repeat run therefore prices exactly like any other run at that quantity.

What should a crowdfunding creator get right before ordering boxes?

Lock the card count first, because everything about the box follows from it. Stretch goals that add cards are the single most common reason a dieline gets rebuilt in this category.

Get five cards from the real press run before the box design goes anywhere near a cutting die. Not a proof and not a sample from a different stock but cards from the run that will fill these boxes. Caliper varies enough between stocks that a proof on the wrong paper gives you the wrong depth.

Decide on the tuck style and on the thumb notch at the same time as each other. Both are cut into the die so choosing them later means a new die rather than an adjustment to the existing one.

Tell us the total print quantity you expect across the campaign and fulfillment rather than only the first batch. That is what sets the price tier and it is easier to plan one run at the real number than two runs at half of it.
